The Magnesium Qualification Pack: Four Questions Every Review Board Asks

Magnesium proposals rarely die on the physics. The mass saving is real, the mechanical case closes, and the design team is convinced. They die two levels up, in a review that asks four questions the proposal never prepared for — and they die quietly, deferred to “next platform” rather than rejected outright.
If you're the person deciding whether magnesium reaches your review board, the highest-leverage work isn't believing in the material. It's having these four answers filed before anyone asks.
1. “What happens to it in year five?” — corrosion durability
The board doesn't want chemistry; it wants a validation plan. A defensible answer has three parts: a high-purity alloy specification with tramp elements (Fe, Ni, Cu) certified per lot; a coating system — conversion coat plus e-coat — validated to your program's salt-spray hours, not to a datasheet's; and galvanic isolation designed in at every steel fastener from the first CAD release. The failure stories the board half-remembers are almost all the third item, patched too late.
2. “What if the supplier disappears?” — supply resilience
The honest version of this risk isn't the metal — global magnesium supply is concentrated, but so is every casting input. The real exposure is single-point: one supplier, one ingot source, one tool. Ask any prospective supplier where their ingot comes from and what their second source is, and put the answer in the dossier. A supplier who answers precisely has been asked before; a supplier who improvises hasn't shipped to anyone with a review board.
3. “Will this survive our quality system?” — documentation maturity
Pilots don't stall at the design stage; they stall at the quality gate, when a promising part meets a PPAP requirement its supplier treats as exceptional. The test is routine-ness: PPAP, FAI, CoC and lot-level material traceability should be things the supplier produces as a matter of course, in your format, without a project meeting. Request a redacted sample pack before the pilot, not during it.
4. “What does sustainability say?” — the ESG line
Increasingly a board-level slide rather than a footnote. Magnesium remelts at a fraction of primary energy, and on lightweighting programs the use-phase saving compounds — every gram removed from an EV or an airframe pays back for the life of the product. This is usually the only question where magnesium arrives with a net-positive answer already written; claim it explicitly rather than leaving it as an assumed good.
